What’s HDI? Unpacking the High-Density Interconnect Technology Behind Modern Electronics

CliffEMoore, September 7, 2026

Electronic products are caught in a continuous cycle of miniaturization and performance growth. Smartphones carry multi-lens cameras, high-resolution displays, multiple radios, and powerful processors in enclosures that remain slim and portable. Automotive platforms integrate radar, LiDAR, high-speed data buses, and artificial intelligence into compact modules mounted behind bumpers and inside dashboards. At the foundation of these advances is a PCB technology that goes well beyond conventional printed circuit boards. It is called high-density interconnect, or HDI. Understanding what’s HDI means recognizing a fundamentally different way of designing and manufacturing circuit boards—one built around laser-formed microvias, sequential lamination, fine traces, and thin materials that create far more connection points in a given area than traditional PCBs can support.

The Core Technology Behind HDI

HDI stands for high-density interconnect. It is a PCB architecture that packs more wiring and component connections into a smaller area by using microvias, blind vias, buried vias, fine traces, and thin dielectric materials. The defining element is the laser-drilled microvia, typically 150 microns or less in diameter and often as small as 50 to 75 microns. Unlike conventional mechanically drilled through-holes, microvias can connect only adjacent layers or skip through a limited number of layers. This conserves routing space and enables fan-out under high-pin-count components such as ball grid arrays, chip-scale packages, and system-on-chip modules. In dense circuitry, that space savings translates directly into more functionality per square inch.

The build-up nature of HDI is just as important as the microvia itself. Most HDI boards use sequential lamination, starting with a standard core and adding dielectric and copper layers in separate lamination cycles. This creates common structures such as 1+N+1, 2+N+2, and any-layer HDI. In a 1+N+1 board, one build-up layer is added to each side of the core. A 2+N+2 design adds two build-up layers per side. Any-layer HDI, also called every-layer interconnect, allows microvias to connect any layers freely, giving designers maximum routing density. These configurations are common in compact consumer electronics, advanced medical devices, and high-speed telecommunication equipment where board space and signal integrity are critical.

Materials also differentiate HDI from standard PCBs. Low-CTE laminates, thin prepregs, resin-coated copper, and low-profile foils help produce fine lines and reliable microvias. Laser drilling requires clean ablation and precise via formation without damaging underlying copper pads or nearby traces. The result is often line width and spacing below 50 microns, enabling dense escape routing under advanced components. The question What’s HDI is best understood through this combination of microvias, sequential lamination, thin materials, and precision fabrication rather than as a single process step.

Why HDI Is Essential Across Modern Applications

HDI has become the foundation for devices that must fit advanced functionality into extremely limited space. In smartphones, wearables, and tablets, HDI boards route signals from dense processors, stacked memory, RF modules, and sensor arrays while keeping the product thin and lightweight. Many of these designs use any-layer HDI or substrate-like boards because component pitches are far too fine for conventional through-hole fabrication. Without HDI, the slim, powerful consumer devices dominating the market would not be manufacturable at scale.

The automotive and industrial sectors rely on HDI for advanced driver-assistance systems, electronic control units, camera modules, and high-speed communication nodes. These boards must maintain stable performance under vibration, wide temperature swings, and long service intervals. HDI shortens signal paths and reduces parasitic inductance and capacitance, improving signal integrity and electromagnetic compatibility. In 5G telecom infrastructure, HDI supports dense routing for phased-array antennas, baseband processors, and optical interconnects. Shorter connections help preserve signal quality at millimeter-wave frequencies and support demanding impedance control. Industrial automation systems also benefit from HDI when high-channel-count controllers, vision systems, and motion-control modules need compact form factors without sacrificing reliability.

Medical and aerospace applications add another layer of reliability-critical requirements. Implantable devices, hearing aids, portable monitors, and diagnostic imaging systems need compact boards with high channel counts and stable electrical behavior. In aerospace and defense, HDI boards appear in guidance systems, avionics, and satellite communication modules. The technology improves reliability by reducing drilled hole count, minimizing via stubs, and allowing more uniform thermal distribution. In each of these fields, HDI is not only a space-saving measure but also a way to achieve better electrical performance, lower system weight, and greater mechanical robustness under harsh operating conditions.

Key HDI Design and Manufacturing Considerations

Successful HDI design starts with stackup planning, pad geometry, and microvia strategy. Designers choose between stacked and staggered microvias, decide how many build-up layers are needed, and define transitions through the core. Via-in-pad is widely used in HDI because it places a microvia directly inside a component land, allowing dense escape routing beneath fine-pitch parts. This technique requires reliable via filling and planarization to create a flat solderable surface. Any void or depression can lead to solder joint weakness or trapped gas during reflow, which makes process control essential from prototype through production.

Manufacturing HDI boards demands specialized laser drilling, plating, imaging, and etch capabilities. Microvias must be drilled cleanly through thin copper and dielectric without damaging underlying pads. Electroless copper and electrolytic plating then form a uniform via wall. For stacked microvias, plating quality becomes even more critical because the structure must connect reliably through multiple layers. Fine lines require laser direct imaging and precision etching processes that maintain accurate trace widths and spacing. Automated optical inspection and impedance testing help verify that each finished board meets electrical and dimensional specifications before it enters assembly.

Material selection plays a major role in yield and long-term reliability. Low-loss, low-CTE laminates resist expansion during thermal cycling, while thin glass fabrics and resin-coated copper support microvia formation and fine line definition. For complex boards that combine any-layer HDI with high-frequency materials, manufacturing complexity increases significantly. Engineers and sourcing teams should evaluate a supplier’s capability in sequential lamination, copper via filling, microvia reliability testing, and high-layer-count registration. Real-world HDI production is about achieving consistent results across multiple lamination cycles and verifying that microvias survive thermal stress. When design rules and manufacturing processes align correctly, HDI delivers the density, electrical performance, and reliability that advanced electronic systems require.
